    78 Gemini Sedan

    Hey Kents.
    Been uhming and ahing about putting this up – those expecting a VRSenator065 or Babs style build are going to be severly disappointed – but being a bit in over my head with current engine build means I wouldn’t mind some advice or pointers, along with copping shit for having a PS3 username that doesn’t match whats under the bonnet [thanx jonnocunt] means it might be time to man up and make a build thread.

    It’s a Gemini. Yeah yeah I know half of PF hates them but I don’t care. Ive had this thing for 6 odd years now and its gone a bit back and forward with changes, and spent just as much time off the road as it has on it. Started life as the proverbial Nanna car in pretty good shape, packing a terrifying 50kilawasps backed by a Traumatic auto.

    Was meant to replace my S15 as a daily and not be modified. Which lasted all of 4 days before I went and put this in it – to my defence I had it lieing around from a car id written off. Itd be stupid not to put it in!

    Isuzu G200w DOHC 8V out of a mid-spec Piazza [also come in 1.8 form ex-Gemini ZZ/R]



    Whacked it in over a weekend with the help of a mate, along with a poxy set of extractors [bends overlapped into the flanges, too close to starter used to fry solenoids] and a VN V6 throttle body I added at a later date to ditch the shitty Siamese throttle body and that was it.



    Dodge as fuck fuel system that worked so well I never actually fixed it even with the turbo motor [say what??]



    Ended up making 82rwkw on 98RON. Lack of weight meant it got along well and was shitload of fun to drive seeing as it also got a set of springs in it and a locker at the same time as an engine. Used to fry 185s like a champion.

    Drove the cunt around for a year having max-lols suprising things with bigger engines until it started knocking on the freeway. I assume it lost oil pressure – I say assume because I have no oil pressure gauge and the oil warning light was disconnected. Anyway, half an hour from home, was in no mood at the time to stop so just turned the radio up higher. It was only when the noise drowned out the radio that I realized I was in trouble. Still kept going, until engine got so hot it seized shut. Managed to restart it two days later [hence mustve been REALLY hot] but by this point damage had been done and it was knocking its face off from the big ends. Still, sold it for what I paid so gave zero fucks.
    This all resulted in my daily looking like this again…



    Which is no good if you expect to be able to get to work that’s for sure. Dragged the old G161z and auto out from the corner of the garage, through the auto in the bin and pulled the head off.



    Head was fucked, 3 out of 4 inlets leaked and 4 out of 4 exhaust valves were munted. So new valves, recut seats and it came back looking like this. Slammed some Crow HD springs in there and a mild turbo grind cam [wait wot?].



    Grabbed a Rodeo 4ZE1 lower inlet, put a dodgy cylindrical plenum on it with a XF Throttle, injectors were some Bosch ones, cant remember exactly what.

    Buttoned it up, threw an Exedy HD clutch on it, 5spd box and threw it in the bay.



    Now I needed a hotside, which I had, except it was meant to go on my other Gemini. Oops. T3/T4 apparently a 500hp roller core, HPC coated manifold, external gate hanging off the rear manifold [Deltagate, which failed pretty quickly]



    Hacked up and modified an XR6 Turbo intercooler to fit. Also required some hacking of the car and ditching the square headlights



    Wired up a MicroLeb LT10s through a Magna dizzy/single coil setup to run the thing, had it tuned aaaaaaaannnnnnndd thennnnnnnnnnn…



    ..it ended up at my uncles on ramps because the HD shit itself [replaced it with a 4 puck]

    Reason for clutch shitting itself.



    Went orrrright considering it was a stocko motor with the only internal mods being a tiny cam and valve springs. Would light up 2nd gear in the dry on the roll. Good fun. Drove it daily for a year, kaining the absolute shit out of it – 17psi, countless over-boosts/over revs, spinning to 7500rpm. Overheated it a good 15x too [note to self: 12” cheapo chinese fan does not cool well with turbo on engine and cooler blocking airflow]. Then got agro at oil leaks and annoying rattle coming from engine, cracked shits, parked in driveway, threatened to sell it, decided not to, changed mind, decided not to again…you get the picture.

    How it looked before I pulled it off the road and stripped it to a shell to start the rebuild.

    Great story and impressive figures from the last setup. My grandfather owned a Gemini eerily similar (model, colour, interior etc.) to this... in standard form of course!

    Truth is sometimes I wish it wasn’t so ghetto, or that I took a bit more time doing certain things so it wouldn’t bite me in the arse later. I just did what I could with the small budget and knowledge/abilities available to me. Prime example the turbo setup. Not the first turbo gemini I’ve built, but the first one where I’ve put too-big turbo onto too tired engine and expected it all to hang together. Its changed a fair bit over the past few years and ive gradually gotten serious with it – not time-to-run-9s serious; moreso time to fucking build it once and once only serious. So, before we get to the plans [sorry jay, ill leave the 1jz for my BMW], bit more on what happened to the car in the meantime. If you cbf reading look at picshures.

    And it hung together for about a year, which was a fair effort. Apart from a few little niggling things that were more my fault than the car, it was actually pretty reliable. They are stout things these engines, but unknown bottom end plus 17psi/7500rpm and it was always going to be on borrowed time. Right before I cancelled the reg I was chasing my tail with oil leaks and a rattle I thought was the timing chain. Would only happen between 3000-3500 and it was a light sounding. Checked the chain which seemed good, cracked the shits, cancelled the reg and advertised it for sale. Went through the whole why does this shit always happen to me [prior to reading Kedderz thread, everything ive gone through seemed like the end of the world!] and put the car up for sale.

    Poor thing sat in the driveway for 6months while I got fed up with getting text messages at 2am asking if id swap for a VN and a PS2. Eventually decided to stop being a sook and rebuild it.



    Engine out. Note Deltagate was in the bin by this point and I had a cheap Chinese gate on it with the screamer pipe pointing straight down. Not sure what went wrong with the Delta but it wasn’t working – id either get no boost, or 25psi, which car was not tuned for/waaaay too high for a standard engine. Got as high as 27psi a couple of times while I was trying to work out what was going on – FUCK it was quick! Lol. Would fry all of third and sounded absolutely savage breathing out of the gate. Pulled it apart to see what went wrong.

    Surprise #1



    Pistons were in faaaaaaaaaaaaaar better shape than I thought they would be. Still looked good/useable and no sign of any issues. Rings looked ok too, so oil spraying out of every seal was probably from not having enough crank case breathing [hindsight tells me I should’ve added a second breather to the rocker and had a catch can, not just a pissy little drift filter].

    Surprise #2



    I found the rattle.




    The suprising thing is it only made noise between the 3000-3500 range when it was coming on boost. Didn’t knock, didn’t clatter, nothing. Just rattle in that rev range only. No idea what went wrong or why – the DOHC did it because I sheared an oil pump drive from bashing the rev limiter like a spastic. This? Who knows. Journals were ok though [crank was linished and now lives in the nopics Gemini which is in the process of being turbo’d]


    I also had this issue to contend with [yep this was another why me screaming moment]




    I should point out the car had sat in the driveway for 6months so no idea how this appeared. Its also VERY solid for a Gemini so I knew it was filler, just didn’t know WHAT it was covering. So, only one thing to do then and that’s start digging into it.

    No rust, just a LOT of filler.



    Rear beaver on the other hand, more bog and a little bit of rust.



    Turns out it had been rear ended – hard – at some point in its life. Instead of pulling the back corner out properly, they just bogged over it. Car was around 10mm short on one side, which explained why the LHR door didn’t line up properly. Apart from the rear beaver [two spots as per photo] and a 20c piece in the front quarter, no other hidden suprises. Had the car pulled on the rack, then dropped back off at home so I could start on the bodywork [which, apart from the LHR quarter I did all in my parents garage with the occasional hand from the old man].





    Sent it to a mates shop and apart from needing a touch up on the front quarter he was happy with the state of it.





    Agonized over the colour for weeks. You’ll find I twist and turn with my decisions more than the plot of a good Stephan King book, except unlike his books none of my decisions make any sense and they don’t follow any rational train of thought. Went from the original colour to Papaya Orange to actually buying Baroda Silver [HQ colour]. None of which mattered because while the car was on the tow truck on the way to the panel shop I’d already gone to the paint shop and bought new basecoat. Decided to paint it the same colour as my dads old Gemini, the reason I got into the bloody things in the first place.

    Its called Antelope Metallic. Supposed to be a light sandy gold but changes colour depending on what light its under.

    Now, don’t let the photos of the paintjob fool you – spray painter I am not. I gave it a good whack and by and large it came out ok, HOWEVER it does have issues. Issues which I have to admit got the better of me which resulted in another dummy spit and moving back in the corner of the garage. Couple of runs and a little bit of shrink back, a reaction on the rear quarter and on the rear beaver knocked me around a bit. I will rectify it, but like I said, it did upset me a bit and I chucked a tanty because of it.

    Eg.



    Started cracking 6months after painting it, apparently something to do with contamination. Id agree with this, so for anyone else playing at home check what f#####g can you pick up to use your guide coats. I grabbed a can hit the rear beaver all one colour so I could see if I had it straight. Turns out 2pack does not like VHT, REGARDLESS of the fact that you rub 98% of it off

    So, I worked on the interior in the meantime which DID go right [apart from the roof lining which are a cunt to do but I didn’t care much about that]. Lets just hope it stays right otherwise knowing my luck itll come unglued lol



    MX5 front seats and SL/X Rear seat trimmed in black leatherette and some god-knows-off-what insert in the middle that the dodgy lebo I found to do the upholstery had lieing around. Quite happy with the way that turned out. Did the door and pillar trims myself, combination of Holden HD Prem rooflining material and black vinyl.







    The plan [which changes regularly] was to build a proper turbo setup. I sold the old T3/T4 thingy off and bought a GT3076R with a .64 rear, high mount manifold, ID2000s [for sale btw…hint hint], a Haltech Sprint and other assorted crap including a fully built and forged engine id bought earlier to get this done, all with the hope of making 250-odd rwkw and running low 11s. I had some stupid notion in my head that I would still be driving this thing daily [entirely possible as my daily commute is generally pretty cruisy]. Normally id steer the fuck away from something someone else has built, but not only was this priced right [this was where I got the T3/T4 from] but it had a lot of good gear on it. It was all brand new and never run; I knew the bloke that bought the car it came out of; the bloke that had spent a fortune building it was a close friend of someone I know well; the workshop that built it has a good reputation.

    You can see where this is going. I got burnt majorly. Worth making note that whilst the bottom end was usable and has since been sold off, and I wasn’t left out of pocket after using and selling the turbo gear off – I still cringe thinking about it. Have since vowed to do it all myself.

    Anyway, had the engine on the stand, spec was all good and I was quite happy I was putting my manifolds on that I was going to turn the old girl into the monster it deserved to be. It was supposed to be a G180z bottom end with Cosworth forgies, ARP rod and head bolts, copper headgasket, oversized valves, crow springs, billet cam, double row chain etc etc. The works. Except I had this niggling, annoying feeling somethings not right. Im staring at something and its not making sense. The headgasket is supposed to be copper, why is it graphite? Rotate the engine and sure enough the valve hits the fucking piston approaching TDC. FOR FUCKS SAKE!

    Head off. Can confirm the following – engine had valve springs, double row chain, and forgies. That’s the “good” out of the way.

    The bad:

    -Forgies were -27cc dished. Coupled with G200 head which had 55cc chambers, gave me a whopping 6:1 CR. Kouta!
    -Cam was not a billet. Was a welded regrind
    -Mark on piston where valve had touched
    -Standard head and rod bolts



    Atleast it had O-rings eh? Compression was a problem [for me anyway] and would’ve required a decked G161 head with 45cc chambers to get to where I wanted. Which would’ve mean redoing ALL the headwork. Actually, I better take a look at that head. So I turn the head upside down. What the fuck?!




    So again, the car goes into a corner and im off sulking again. Setback after fucking setback. Packed it up, sold all the turbo gear off – enough was enough, im over this shit. I can honestly say that the person I feel most sorry for was Steve, the person who originally had the engine built for his car. Not that he spent a fortune on it and never got to finish the car – the fact that he utterly and completely got taken for a ride. Genuinely believe he had no idea what actually was [or I should say, wasn’t] in the engine. Like I said, I got out of it even so it wasn’t the end of the world. Mates of mine that run a workshop [see Turbo S2000 in cool cars thread] that give me a hand with my shit and will be doing the tuning confronted the workshop that built this. He apparently was very red faced and offered to “fix” the head. After a year of chasing him and getting the standard “no sorry he isn’t in today” I gave up and sold the shit off. And no, not going to say who the shop was. Im over it.

    Thought about building my own bottom end and head but decided that I wasn’t even sure any more that I wanted a turbo motor. By and large the car drove like shit turbo’d – it was quick, yes, but an absolute fucking handful particularly in the rain and I don’t think it was really my style.

    Eventually worked up the motivation to go work on it again and started doing small shit. Pretty shit. Shit you can see with your eyes and think ahhhh I did something. Stuff like the SL\E window trims, putting the original Air Chief tape deck back in, the Nardi, the rare factory Tacho cluster etc.





    As it sits now with a stocker 161 back under the bonnet…well, not under the bonnet, under where the bonnet would go coz its not fitted on the car.





    Also added the front spoiler and have fibreglass bars for it. No, neither the Rota RB’s or the black BBS’s are going on it, changed my mind for the fourth time [also had a set of Simmonds P90s] and im fitting a set of Performance Challengers on it.

    All this dribbling, all these photos, and the fucking thing is still not finished and theres still no details on what the fuck is going to go on? Ok, well here it is.

    Step one is going to be to get the paint sorted. Going to call my old spray painter whos finally back in the game after a bit of a hiatus to fix my shit. This will mean respraying the rear beaver, the rear wheel arch and anything else he sees fit along with cutting and polishing it. Yeah yeah I know, ass back to front who cares if it has a few runs.

    I care. Spent 1 year doing the bodywork only for it to be let down by some runs and make me generally feel shit about the car. It needs to be fixed before it hits the road.

    Step 2 [which I actually finished before step one, go figure] was to get the stocko engine back in and running for registration purposes. That’s done, car needs brakes bled, interior fitted aaand that’s it to be driving again.

    The plan is to do it properly this time, no more ghetto half arsed shit, no more oh my fucking god its not stopping ITS NOT STOPPING or FUCK the arse just stepped out when it shouldn’t have moments. Everything gets changed or upgraded as required.

    Suspension will be all rebushed with nolathane bushes, new ball joints etc. Currently has King Springs in it which are hectic bro but I fear don’t have the right spring rate because the cunt bounces all over the joint including in the rear, so will probably need PFCunts advice on what rates to run particularly in the rear to help eliminate the understeer inherent with having a locked diff. Also have whiteline adjustable front sway bar but I think from my readings on here what I need is more REAR bar.

    Brakes. Not optional. Shit myself one too many fucking times with this thing so these will finally be getting done over. Rears will be VL Discs and calipers [straight forward], front im not sure of as yet – have a UPC VT kit lieing around but its 5stud which my wheels are not, have considered possibly redrilling it to 4stud but besides possible wheel/guard clearance issues [VT kit pushes track out a further 10mm] unsure if the hubs will be safe like this. PFCunts advice will be sought when the time comes to do this. Alternative is Magna disc 280mm and caliper of choice. Most people use Volvo 4spots but I don’t think theres a need for it, id probably just go VS front due to pad availability, cheapness and, well don’t really NEED much more than that [obviously assuming I don’t use the VT]. Master cylinder ive been eyeing off the Willwood universal 1” master with remote reservoir [needed to clear inlet manifold] running boosterless but fucked if I know how to go about it.

    Engine.

    G180w DOHC 8V ex-Gemini ZZ/R. Plan is to build an E85-fuelled, Coil on plug, quad throttled monster. I say monster but really what I mean is as much power as a sensible budget can handle. Plans are to take it out to 2L, adjustable cam gears, forgies with more compression etc etc. I just don’t have the budget to fuck around making custom exhausts and knife edged cranks unfortunately.

    Have the following:

    Decent set of 4-1’s
    GTR 45mm throttle bodies [may yet change to RHD Engineering ones]
    4x LS1 Coils

    Spent some money on the head including porting, 3 angle valve job, new valve springs, cc matching the chambers etc etc.

    Cam specs for now – if PFCunts can suggest if I should go bigger than im all ears – are as follows:
    Duration is 292 advertised / 242 @.050", timing is 34/78. Lift is .3830

    Will be getting adjustable gears made up, having spoken with PFCunt DotKom and a few other people in the know of these things, they’ve suggested that the exhaust flows too well and needs to be slowed down, so maybe I change the inlet cam to a larger one?

    I don’t know any more. Prior to stalking PF and reading forums containing smart cunts talking about PipeCrackMax and BMEP and shit I was confident id get the power I wanted – now im not so sure. I was hoping for 120rwkw. We will see I guess.

    Wow what a thread, keep going!! Surely a fairly standard G180 with a sensible turbo would be more livable than what you are planning and possibly more economical????

    This is obviously assuming all your AUX outputs are doing something. Ie idle control, and the other does water spray, and the other updates your Instagram automatically etc.

    I just love the fact that there's someone spending even more time and money on the lesser loved cars of the seventies than I am.

    Though this will probably be cheaper and faster than either of my two.

    Lol he's that bad is he? The trouble with NA motors like this is that you always want more and then you have an angry little motor that you don't enjoy driving as much unless you're up it. At least with a turbo motor you can have better performance, manners and economy and will 'probably' cost about the same.

    If staying NA I'd be going V6 route rather than angry smaller capacity engine.

    Yeah I know the feeling I had this same problem sunk $$$ into my n/a setup. Was pretty sweet deal until you'd get smacked by some kid racer in his 180sx with a turbo ca18

    His missus has the boost mobile so he can always drive that for fasts. Or sulk like I do.
