I got the 3 bastards out I stripped by drilling the heads off, removing the coilpack cover, then using vice grips to turn them. Remember once you get the load off them, their no longer torqued, so they should come out easy, unless you or the person before you stripped the thread

Before trying to undo these bolts, a really hard whack in the centre with a centre punch will make them much easier to crack. Anyone who ever worked on aluminium motorcycle engines has learnt this times 1 billion..

We always use a drill and a easyout at work to get bolts out that are broken, but you have to very careful and sometimes the easyouts are quite expensive, i would try the other easy options and leave this as a last resort

Okay, first up the ONLY allen head bolts on Saturn motors (4G3*) is the head bolts. You MIGHT be able to weld to it but as it's a high tensile bolt weld sometimes makes it brittle and it just cracks away.

as mentioned ezy outs are teh devil, don't use them in general, and NEVER try and use one in a large, long head bolt.

the head bolts on the saturn motors are stepped, so if the reason it stripped is because the head gasket has weeped in around the bolt and filled it with gunk even when you drill the head off the bolt it won't come up. But it's the first thing to try.

Step 1. get a 4mm drill bit, and some grease or oil. use a BATTERY drill, not an electric one, and drill a hole about an inch deep in the centre of the bolt head, using a slow speed. drilling at a slow speed is vital when drilling hard metals such as high tensile bolts or stainless steel. lube the tip of the drill bit with grease or oil every minute or so. if you dont the bit will blunten and you'll just be polising the hole.

then use a 6mm drill bit with the same process and so on until the bolt head breaks off. Then try and lift the head off. if it won't lift then you're onto step 2.

Step 2. if the head still wont lift, try and lift the head so it has at least 1mm of clearance between head and block. slip a hacksaw blade in the gap and carefully cut through the bolt, being careful not to damage either surface if you can help it.

these are the only methods of removing a saturn head with a stripped head bolt, without destroying everything.

How do you then get the rest of the bolt out the block?

you then have to easy out that bit out too, after the head is away.

I used to have a bluebird, with the L20B 2 litre motor *shudder* and noticed a "rattling" noise in it one day....well rattling more than usual anyway.... took the cover off, and couldnt see anything wrong, then i decided to just check the head bolts. To my shock, I found two of the 14 head bolts (8mm allen key head bolts too) were loose. the bolts had broken, both of them had broken level with the head, and had been broken for so damn long, that vibration had polished both sides of the break mirror smooth. I removed the rest of the head bolts, found I was lucky enough to be able to lift the head off easy, and then found the two left over broken bits of bolt/thread, still had enough thread there for a bit of it to be poking out of the top of the block! I grabed them both and was amazed to see that I could turn them out by hand!
got a whole new set of bolts, gasket and put it all back together

hell fucken no!! *slaps his hand* No ezy-outs! No! Bad Stimps!

the bolt remains in the block will generally unscrew with your fingers or long nose pliers. The bolt siezes in the head usually not the thread. The remains can be bashed through the head with a long punch.

                          Ah the L20B.

Nothing could bust the fucker, even overheating to the point where the engine seized. Came back 2 hours later and started her up and drove her away lol.

that's right. Because if it DOESN'T come out easily, you'll break the ezy-out, then what are ya gonna do, because you sure as shit can't drill 'em! Anyway, waste of time as broken head bolt remains generally unscrew from the block with your fingers. Bashing a long straight shaft through a hole full of gunk is unlikely to cause damage unless you miss If you get your head reconditioned make sure you don't watch them R&R the valve guides if hammers scare you :D

Anyway, paint thinners is good for you.
