I think i have found the ultimate tool for this job:

Its called a joddler and it does this:
    http://www.geocities.com/MotorCity/T...g.html#joddled

Means you can get a really nice lap join around there.

I'm guessing that tool is going to be quite expensive and possibly also difficult to find in oz.
Put that in your pipe and smoke it

Yeah, $190 for an air version. Thinking about importing one from the UK.
I also reckon i could make one fairly easily.

do a multiple of tacks around in various spots , keep a wet towel on the roof with you to cool the tacks. if you weld too much in one spot then throw the towel on , it will cool too fast and shrink the panel ( commonly known as heat shrinking)

Also dont grind too vigorously as this will do the same thing.. lots of heat , cooling down it will shrink and bow the roof in.

another small trick is to support the panel from beneath with a reasonable amount of pressure pushing up ( reasonable.... not ridiculous ) this will also help stop the panel shrinking inwards as it cools down

I've seen cheapo air versions for as little as $70. they are a reguarly used tool by panel shops. mostly for lap joints for rust repair or quarter panel sections etc.

Im going to attempt to make up a manual one from pieces of 8mm alloy or steel and vice grips tonight.

can't remember sorry. Think it was either http://www.gasweld.com.au/ or http://www.toolies.com.au/ or supercheap.

I cant remember the proper name which makes it a bit hard to search for.

Secure each corner with a tack then work you way around the edge. Don't tack anywhere near the last tack. You ARE going to experience distortion, dont cool the welded areas with a wet rag as you'll more than likely shrink the metal. Your other (dodgy) option is just to do twenty or so evenly spaced tacks around the edge of the and JB weld up the rest. If you are going to try and butt weld the peice in, you have to make sure you fit up is near perfect or your fighting a uphill battle before you even turn on the welder.

                    have fun

The idea of using the flange tool to get a stepped lip then glueing it in place with some uber-sika then bog and sanding is really growing on me.

alternatively, get some flat sheet, paint it, and fit it in a rubber mould and sika it so it doesnt leak. fake sunroof FTW.

Hahaha, im thinking of doing the step, glue option too, but adding rivets as well for that bit of assurance.

Hahaha, true? I dont look to Holden for any engineering guidelines though.
Im more worried about it popping out mid race and wiping someone elses grin off their face.

Anyway off to build my edgeset tool.

true. Your windows will pop out long before the good sika stuff will let go (if you prepared it properly)

                                Glued roof

A number of Corvette owners are experiencing bizarre roof panel separations while driving. On certain 2005-2006 models, the painted roof panel will separate from its frame "if it is exposed to stresses along with high temperature and humidity," GM said. The occupants of the vehicle may notice one or more of these symptoms: a snapping noise when driving over bumps, wind noise, poor roof panel fit, roof panel movement/bounce when a door or hatch is closed, or a water leak in the headliner. "Dealers are to apply adhesive foam to ensure proper adhesion, or in a small number of vehicles, replace the roof panel," the company said.
